Finally machined the cones last night, easier than expected. The metal cut easily and seemed to be hardened only around the splines.

Given that I had all new bearings, and that the noise ceased when I went back in and changed out the pitted gears for new ones,....leads me to one conclusion,...noise from the pitted gears. 20k miles later, still quiet and lots of fun. Good discussion thread.
